How big can we get with replacement CAST pistons for a 3.0? I know if I bought custom forged pistons I can have whatever I want, but that costs money.

So I'd like to find out what pistons oversizes are readily available in stock style 12 valve pistons.

Advance Auto Parts lists pistons up to 1 mm (0.040") over bore.

Another topic in this forum said Stealth pistons can be had in 1, 1.5, and 2 mm overbores.

I've got a block at the machine shop now, and if it has to be bored, I might as well go BIG on the bore and pick up some more cubic inches.

0.200 overbores can be done from what I've read, but what special parts are needed? What sort of head gaskets? I doubt the heads would have to be modified if the pistons doesn't come out of the top of the cylinder at all.

Actually, if the cylinder walls are over 0.300" thick like I've read here, we could do a 0.300" overbore, right? Although I'm sure that would require custom pistons.

.200 would require big head gaskets (expensive) and also a block that is sonic tested to make sure you dont have core shift. machine work would probably be expensive.
You also would not be able to super/turbo/nitrous.......MAYBe you could get away with a tiny bit of boost but I think that would be a rediculous exercise.

I think with .100" thick cylinder walls you can make 45-55hp per cylinder which is about 300 for us.

Boring really doesn't give that much increase in power, maybe if you went supersized like you're talking but then you have a weak cylinder wall. Really all you want to do w/ a bore is just enough to clean it up, usually .020-.030 is plenty. And your cyl wall will still be thick enough to take some abuse.
