Yes, I always use new headbolts. I know you can check them for stretching and if not, then reuse but I like to play it safe and they aren't that expensive. Headgasket is obvious. Why change the O2 sensor unless it's known to be bad? Yes, the two-piece intake has its own specific fuel rail so you will need to use the one that it came with or find another two-piece intake rail. If you are going to use your car's original electronics, then just find a pipe plug for the charge temp sensor hole. I believe that the donut might allow you to bolt the smaller '87 swing valve to your larger downpipe but I'm not for sure on this. Best thing is to try it and if it doesn't fit, then either get a new swing valve or replace your exhaust downpipe. The question is why swap to the two piece intake? You have the one piece 2.5L intake already. There doesn't seem to be too much to gain by swapping. I would just use the Turbo II turbo (Garrett) to replace the Mitsu and the head if yours is bad.

There really aren't any gains by swapping form a 1 piece intake to a 2 piece? Just curious, I thought about it before...
Sorry, didn't mean to change topic...

Couple things that might be a headache...

I think the 87 O2 sensor is a three wire one vs the four wire used on your 91. Either swap the sensors or pick up a new one.

91 had the SBEC fire the injector sequentially vs the 87 which had them fired in two batches. I don't think the 87 Injector harness will plug into your cars wiring harness. You could probably swap the 91 injector harness onto the 87 intake with a little work and be alright.

You mentioned something about the fuel rails, the 87 rail is very different from the 91 and they are not interchangeable. In addition the biggest downfall of the 2 piece intake is that it coomplicates things should you want to swap injectors down the road.

As for the exhaust, I had a buddy do this on a 90 Daytona, used an older 2.25 in small flange turbo, it worked but he had to slot the holes in the exhaust flange.

The other thing (simple) to remeber is that the 87 head will have a square tooth cam sprocket vs the round tooth one on you 91 head, just swap the sprocket and you'll be good.
