NOW HOW do u TD van guys get those big intercoolers into the front of the caravan/voyager?? I haveremoved the condenser/Compressor, and plan to remove the fan for the condenser but I still have the radiator on the left side and the trans cooler behind that.. where do u guys find room to install the big IC'es.. I personally was looking for a T2 IC and just put it on the side where the condensor was

The improved performance of the intercooler vastly offsets any minor problems being insanely large might cause. It's been proven over and over on TD's.. And big intercoolers take far longer to heat soak. Handy when your Mitsu turbo is throwing out 400+F air.. hehehe
And how sturdy were these cars to begin with? heh, really, it's on the far side of the crumple zone, that whole part of the car is designed to crush easily, I don't think cutting some very thin gauge sheetmetal out of there will cause any harm. And if that intercooler is bolted in well, it just might be more structural than the sheetmetal it replaced was.

A PowerStroke intercooler flows about 450 cfm at the (industry standard) 1.5 psi pressure drop. By comparison, a single stock Dodge 8v intercooler flows about 325 cfm at the same pressure drop. So while the PS is better than a single Dodge core, it's not as good as a double core intercooler.

BTW: intercooler pressure drop is a function of airflow restriction inside the intercooler. Total core volume in and of itself is not a direct indicator of potential flow loss through the core.

But even though the two core Dodge cooler would flow more, it wouldnt cool as well as a Powerstroke correct?

well think of it this way

the powerstroke ic havs a larger area to cool ie the whole front of the f@#$ing van, yet blocks flow to the radiator, the smaller double core would get less flow area but would allow the radiator to cool better, i'd go with the powerstroke thoughi bet it will cool much better
